Hi there, has there been a solution for merge material crash yet?
Every time I export rather complex character (eg. char with full cloth) using merge material option the export progress always stops at around 75%, while simple characters can be exported using this option without any issue....More

i have this character with multiple facial hair components. as been seen in the screenshot.
i export it as a unity template, and enabled "merge brows and beard into one object."
when i open the fbx in 3d software ( in my case cinema 4d) i see that there alot of blendshapes in the facial hair...More

1. I'm sending character from CC4 with Face Tools plugin with all the basic options. (I've tried it with cc3_base_plus and Kevin)

I have no problem sending the fibermesh over as a prop, then convert to clothing,

Create a new character and apply any custume/prop to it. Use the "Hide Body Mesh Tool" to hide all of the character faces. (This is something I do with a full-body suit.)
Now export to FBX, and use InstaLOD to create LODs.
You'll find that the resulting LOD meshes include a mix of the outfit...More
